5000 miles on scooter. Started to have problems with not starting. I cleaned the starter relay cables and checked for the hidden fuse. I charged the battery. The scooter started and I drove 20 miles-stopped for gas-it would not start. My buddy tested the battery and it was very low 6 volts. We bought a new battery. It ran great for 10 miles then-stopped-dead. No lights on dash. We pushed it 1 mile home in 80 degree heat. Love this bike... Having a beer now. I am thinking it is rectifier. The new battery is dead. Suggestions beside having another beer. thanks Jim

That'll be the contacts on the 'hidden fuse' - I bet the wires went on the wrong way round - it's important to get them right! The wrong way round and the bike will still start but the battery won't get charged. Re-check your work - this is NOT coincidental.

I am going to check the wires(on the starter relay) tomorrow-the bike is not at home. I will be checking to see if the wires are switched and measure the voltage at the battery-through the pigtail. Do you(or anyone) know why the starter relay wires would affect the charging of the battery? thanks Jim

If it's connected wrong, the fuse will blow, but the bike will stay running as it's still powered by the battery - however the battery won't be getting charged.

Early on some Fuocos / MP3 500s were delivered with the wires mixed up from the factory. The new purchaser would ride away, and all would be fine for 50 miles or so - then it'd be dead!

Test, don't order. Don't be a parts swapper, it can get real expensive and just wastes your time.
Takes two minutes to test a relay and the charging system won't stop it from starting.

Ok- here is an update. I was on a ride miles from home. Stopped for gas-(no garage service)scooter would not start. Battery had a full charge that morning. I called a friend he brought a meter and we measured the batter at 7 volts. We used his car and drove to a motorcycle shop and bought a battery. We though it was the battery because it was 4 years old. Installed, it started and we drove 10 miles -the bike stopped. The new battery was down to 5 volts.
We pushed it to his house tough job(no locking front wheels-no power). The starter relay is working, I want a spare. The bike was not charging and drew down two batteries-charge system is not working. I just received the new rectifier from Scooter West and I will install it and let you know. The bike is covered outside, I do not have a lot of tools at the location, and it is scheduled to snow here in a few days. thanks Jim

The real question my friend and I asked ourselves today is how would you prevent this. We were going a last ride of the year-it used up the whole day with the disabled Mp3.
The history-- Once or twice the bike did not start(nothing when you pushed the starter button) on a ride a few weeks ago-then it did start and all was well. After a search on this site I thought it might be corrosion on the wires attached to the starter relay. They were somewhat dirty and I cleaned those up. At that point the battery was fine and started the bike. That was the morning of the failure.
So how would you prevent the failure? I am open for suggestions.
I believe the rectifier was slowly failing. A voltmeter on the bike would have showed a gradually lowering charge on the battery. thanks Jim

It's very, very unusual for the regulator to fail open circuit - the normal failure mode is short-circuit, providing too many volts to the battery.

So are you *absolutely certain*, as *proven with a multimeter* that the output of the regulator is connected to the battery via the 'hidden fuse'?


I still suspect a mix-up in the wiring, it's very easy to do. Just getting the starter and battery cables the wrong way round on the big lugs will do it...

I do not have the bike here but I do have the relay. As I understand it if the wiring is mixed up on the two posts on the relay the fuse will blow-right? The fuse does not blow. How do you tell if the wiring is correct-I do not have the bike here to look at the wiring. . thanks for your help-Jim

Just the facts: 1. the new rectifier was installed and the bike started up -battery had full charge. Then we tested the output through a pig-tail connected to the battery, it was 12.61 and did not go up or down with engine speed(this was just the battery voltage)
2. Then I switched the wires going to the starter relay-new output was 13 volts and up to 13.6+ with the engine speed. I had switched the wires when I cleaned the terminals. This did not blow the hidden fuse. I now know where the relay and the rectifier is and I have spares to carry with me. thanks for the help-bike runs great Jim

The starter motor is such a low resistance that the regulator 'knows' there's a fault and won't supply any current.

The fuse *will* blow if some of the other wires are muddled up in a certain way. It's at least ten years since I last played with one, so I can't give chapter and verse.
