Wrapping up the SS project, I couldn't find the choke cable I took off three months ago so I grabbed one that probably came with a cable set and ran into a problem. I can't recall any issues with the one that was on there before. I obviously put it on and took it off and it worked.
To attach the knob shaft, there has to be about 2 1/4" protruding from the sheath so I modified the cable with this amount of protrusion. The issue is the other end . With the knob all the way in, the barb end protrudes about 2" but the clip on the plunger lever is only 3/4" from the sheath seat. There is no adjuster on this set up and it would have to be 1 1/8" long anyway.
After wasting a bunch of time over this situation, I made up a split tube spacer and clamped it to the outer at the tube in the frame to take up the slack and it works just fine.
I don't understand how the knob shaft could be attached to the cable wire with only a 1" extension that would just allow the plunger to seat when the knob was all the way in.

I believe there are 2 choke cables one for autolube and one without the extra length enabling a good routing around the extra tank.

Thanks , but this is a 180SS with a different carb that uses a barrel/nub on the end of the wire for the lever clip. See pic.

On my cable I didn't have enough length to attach the choke knob until I realized the nipple (that attaches at the carb) could be drawn into the outer giving enough length to get the knob attached to the cable.

Yes, that would have worked if the nipple would have fit through the ferrule. I messed around with this for too long. I figured the ferule needed to be there but I never thought about drilling it out.
BTW, the crimp section of a small (red) connector ( spade or otherwise) makes a good nipple.

Drilling out the hole in the ferrule is the key; then the wire and barrel can pass through.

Those little barrel ends are for small frame cables.. I believe gear cables? I had to order some spares and it was a real PIA to get those headset cables hooked up right!

I was imagining their usefulness in similar situations to what you have come up with. Congrats on the simple fix.

I added some solder to it which is probably just filling space with the ss wire. I also sort of crushed the end of the wire to keep it from pulling through. It has a better purchase on stranded cable.

You can also leave a bit of extra wire on the end and then bend it over flat and then solder it. That will keep the wire from ever pulling though the barrel.
