Well… looks like I need to eat crow.

Yammered with David and took a bunch of measurements. He found a NOS eT3 headset on Italian eBay and after some compare and contrast it seems this is in fact an ET3 headset and gear shift tube.

I have a rally 200 parts bike and the eT3 and rally and super 150 all share the same tubes and pulleys. On looking at the Rally it seems that the tubes do protrude pretty far into the headset. I was mentally stuck on the vma2 set up.

I am annoyed that I didn't clock the SIP error (they list the wrong pulleys as fitting the eT3 which I ordered) and again a huge shout out to David and Scooter Mercato for helping me figure out what was what.

I think you're missing the plate that goes on top of the plastic bracket. Also, the gear cables don't need the end stops with this type of bracket…

So if I understand the top hat situation. I will toss the top hats for the selectors and throttle cable, but keep the top hats for the clutch cable and front brake cable.

On the 100 Sport I only used the top hat on the front brake and choke.
Hard to see in there, but at the clutch it sure felt like there's a ferrule socket like the gears and throttle.

I have always had good luck with this 5 in 1 painters tool https://www.acehardware.com/departments/paint-and-supplies/painting-tools-and-supplies/paint-scrapers/1061282
It has a bevel on one side that I face toward the fork (flat side toward the dust shield). Then heat the race up some and tap it off using a medium ball peen hammer rotating 90 degrees between blows. Takes a minute or so but works without destroying the dust shield.
The heating really seems to help.

However, In all due respect, I would rather do a complete teardown/rebuild of a complete-ish scoot every day of the week over a build from scratch.

#Death-by-a-thousand-paper-cuts of figuring out every niggly, little, bit, part, washer, pin, screw, bolt, fastener, clip, doodad, knick-knack, doohickey, whatchamacallit, thingamabob that is missing as you are trying to assemble a medley of OG and some re-pop parts that may or may not play together nicely.

Kudos to BN for having the patience to tackle this. This ET'23 (start/acquire date) will be EPIC when done!

I see a small ding on the flywheel side half next to the bolt hole.

Believe it or not - there are are files that are meant for aluminum vs steel.
Something fine in any event.

Cases are gorgeous.
I woulda been totally stressed about dropping the bearings in without galling.

the aluminum specific files have bigger "grooves" so to speak. It's to help prevent clogging up the file so fast compared to when working with steel. I find it only really matters when you're really getting after some serious material removal and don't want to be using a file card every 2 minutes with a traditional file. As far as I know the metallurgy of the files are no different, so you're not ruining anything by using a traditional file on aluminum

That's super interesting, makes sense…

Yeah you do end up having to clean the file a fair few times, I end up using a normal wire brush, granted I'm not doing it enough, but a file card would be handy.

Man, you're kind to your cases. I set the oven to 350F, insert the case half and let it come to temp. Set a timer for 10 mins. Then grab the ove gloves and pop the bearings in.

I've taken to heating and calipering the cases for my mental state - before I drop the bearings in.
It says it fits!
Which just makes it more frustrating when they go in at an angle and gall my races.

I had to sneak baking clearcoat onto an exhaust manifold.

Started in the morning, had all fans blazing, baked for 3 x 20mins stints managed to escape crucifixion before 3pm.

Now I realise I can "bake" it with a heat gun (like Jordan did..) which gets it to 3-400f.
