I am sorted for now as I robbed both shoulder washers off my Rally 200 Parts bike. Thanks though! I pulled out the Ricambi books last night and even they do not show the transitional headsets. It seems the headsets on some large frames and small frames transitioned around 75/76 towards the P style pulleys... but made of metal. That is what was in the 75/76 Rally and what works with the ET3 headset. Surly a diagram exists... somewhere? I wonder if Safis or some of our other smalley experts may have some knowledge about these. Schnakenberg knew what was what with this style headset regarding the pulleys... the washer and spacer stacks though... still a mystery? Glad I had the spares from the Rally to get it sorted. In the stacks…

On my "poor man's" ET3:
1mm washer outside the headset (shifter tube only), like SoCal mentioned (the diagrams are deceiving). 1mm flat washer, wave washer under both pulleys (same on the Super). No other washers/spacers. Can't imagine your bike being different. Pin installed and no play, pulleys line up with the ferrule sockets, ride I say! Btw I "think" the pulley change was for handlebar indicators that were required in some countries in Europe during the 70's. My '80 bike had the same as your Rally/ET3. '74 Super/Rally/etc had the older style. |

I installed the washers in the same sequence as they came off the rally with 3mm Shoulder washers on both sides. Without the 3mm washers both tubes on the ET3 headset had substantial lateral movement. greasy125 wrote: if these guys come knocking, you'll know who sent them! You f#ckers!

My final full weekend of scooter tinker was interrupted by family time, and that's OK. Yous gotsta put the fam over da ham. (Ifs ya don't... you're doing it wrong.) I did get out to the garage, but it was in fits and spurts and Sunday was mostly circles on the engine. I had a seal issue that was ...umm... interesting: I went to put the new fly-side seal in and was using an old seal to press fit it by hand. As I was pressing it home, it got sucked in as if by some whirlpool of destruction well past being flush. (Read: I put too much grease and pushed too hard apparently.) It was wayyyy to far in. Video of it here: So this begged a question: How in the fuckstockings do I get the bastage out without splitting the cases?!? I tried to punch a pick through it and never had any luck. I started to see if I could puncture it with an exacto knife and then get the pick through it, but it seemed the razor blade was sure to break before the seal did. I ended up measuring the depth of the extra seal I had on hand and taping off a small drill bit to match that depth. Then I picked a spot on the seal that wouldn't (hopefully) involve me grabbing the spring with the drill bit. The thought of tiny metal bits fucking up new bearings weighed heavy for sure. Short story long... it worked a treat. The little hole i drilled allowed me to get a pick through and pull the offending seal out. Spring was intact and bearing behind looked happy and unaffected by the shennaigans. I seated the extra seal on hand, and it is all sorted and good. Waiting for the pressure test next. Question for you smallie guys: Do you pressure test with the intake manifold on or off?

The manifold on would also test the manifold gasket, so I do it that way. I use an old inner tube and make a loop from the intake to the exhaust and pressure and test from the schrader valve stem (minus the valve) using a sphygmomanometer. Like CM said, test it with as much attached as you can, to catch any culprits. |

That's with intake and exhaust manifold attached (exhaust would have sealant and a gasket, so you end up testing if those leak) If you're using an old style intake, probably best use a rubber attachment that wraps around the outside instead of pretending to be the carb. |

Last night was pressure testing tom foolery. My PT equip is hot garbage for testing on a small frame. I'll need to reassess. The flange on the exhaust elbow was too much for the inner-tube and poked a whole in it as I attempted to stretch it over. Will need to plug up with a rubber stopper and didn't have anything that fit on hand. |

Gold. OK in today's edition of ET3 headset weirdness: The M5 x 50mm screw that mounts the speedometer bracket is a good 15mm short. I thought I had a bunk repop bracket... ya know "Grade A Perfect Repair"... but I even pulled the speedo off my Primavera, and with an OG piaaggio bracket had the same issue. There is no way the M5 50mm screw will work. *start 60's TV cliffhanger Voice* Is there another piece to the ET3 speedometer bracket? Is the ET3 headset larger than other smallies? Will just running down a m5 70mm solve the problem? From the ET3 Parts book... is an ET3 bracket longer than the VMA1T version or longer than the available repops? (Item # 20)
