I "think" I've solved it. Was going to just ride it, but better to do this now and sleep better vs later. If this doesn't work I'll get 108's bracket and modify the CDI bracket (hits it in that pic), but guessing it would take a huge bump 2 up for it to hit.

Working on wiring.
If anyone needs dental work I'm ready, after working with the headset cables and wiring.

The clutch is slipping a bit when kicking. Haven't taken it out yet and can't find the four springs I took out. Hoping it'll work since the clutch feels great.

I can't get any of the rubber door buffers in the painted holes.
Stick them in boiling water? Drill? Any trick?

Finally got the battery. This fits.
Everything DC off the battery so-far wiring. Lots of extra wiring with bar ends.

That looks crazy-good.

For rubber plugs like that, you have to find a way to pull them through from the back side.

I got some which came with a little rubber extrusion on the tip that you can grab with pliers to pull them through. Maybe go searching the depths of your supply catalog of choice for something like that.

Took it out today.
Plenty of power.
Air leak for sure. Greased felt ring and pressed in with a 1 x 2 (from a Voodoo post) no luck. I've got another felt ring. Double up?

When I put it in first with the clutch pulled it stalls.
Throttle it a bit while shifting no stall, no rpm drop and no lurching afterward.
Engine off, put it in 1st, clutch pulled. When first rolling it there's an initial clunky resistance, then it rolls smooth. More cable tension makes no difference.
At a loss here!

It sounds to me your clutch spider maybe touching the primary basket. If adjusting the clutch cable does nothing. My Falc clutch was doing the same thing. I had to shim the Christmas tree to get the right clearance.

It's really important you get the extra throw on the plunger, the short lever arm helps.

Forgot to mention once in gear there's less noise. Like the opposite of the Cosa clutch

Happened on mine (sport 100 cylinder, 19 carb, kidney pipe). Going to a mesh screen filter helped.

I have a Malossi E4 I haven't installed yet.

No felt ring resistance before the carb bottomed out. Tomorrow I'll double-up or try a fat rubber o-ring, and use the Malossi filter.
If that doesn't work I'll get the SIP carb with the nylon sleeve

The bar end turn signals have to be the shitiest of anything with an SIP logo on it. Grade 1

Thinking I could add a another (shorter) pinch bolt stop to the lever I have, but first I'll try it with 12 springs and see how that goes. The adjustment window is so narrow on this clutch

Yeah I think crimaz have a kit to change it to a small arm with a toothed plunger.

Not sure on compatibility as I went with the crimaz cover because of clutch rubbing issues with the fabbri primary baskets.

So the XL springs are stronger?

Yeah, the XL springs are stronger. I got the wrong version.
Says up to 12hp, but I would have wanted to meter it by removing (or switching, like on the Cosa's) springs. Can't find the springs individually (7 x 25mm).

I was about to make an adjustable lever like the one in the pic below.
Re-checked it. The springs bottom out almost exactly where the lever at the headset bottoms out. Looks like a shorter lever won't help here

10 min ride today. Need to adjust the gear cables a bit, make a licence plate bracket, and a plate to connect the speedo cable I lost

Sat an hour and a half with LED headlight and tail light on. Lost only .08 volts.

*Forgot to mention the air leak "solve."
Put in a viton o-ring and pressed the carb against it with a 1x2 while torquing.
MUCH better now.
2k rattle can. No primer. 4 coats. Flashed for 8, 12, 15min at 70F. Like glass.

Original clutch arm. With all the springs in there it works.
Had a big XL2 $$$hopping kart ready if it didn't.

I am hearing a slight rattle in neutral, though, with or without the clutch pulled. Doesn't sound like Cosa clutch rattle, more like that video I posted before tapping the tree deeper into the bearing

Following up for posterity.

The rattle went away after a few miles. No clue why.
I had the gears pretty tight, as they were new.

Neutral is very "narrow" compared to my LF's. Also no clue why, but I do have the 50mm diameter short shifter. 3rd is close to 2 1/4 on the headset
Almost wished I had that neutral indicator back, but the bar-end signals can't be seen with a jacket on. Rode a few miles in city traffic with the right signal on.
An indicator wire needs a diode or both will light together.

Switched out the carb for the SIP 19mm with the nylon sleeve.
Couldn't get the needle seat to stop leaking on the original carb, and one of the bowl screws was stripped. SIP box arrived in 3 days UPS Wha? emoticon

Bit of a splatter mess running the exhaust without sealant at the connection.

The original speedo bulb size is not available. There's a slightly longer bulb that works, but the plastic holder tab won't seat. Works so far with tape.

Indicator bulbs 3 buy's lucky. Standard BA7S bulbs won't fit into these narrow holders. Ruined a lot of bulbs trying to file down standard bulbs.
LED's from Superbrightleds are plastic bulbs, so allow filing down the flare at the top of the housing.
